I had a similar thing happen with my 94 Ranger, but it was one of the brackets on a heat shield that had broken and would rattle at certain RPMs. I had the aluminized Gibson single on my F-150 and never experenced any problems. I can't recall exactly, but doesn't that system have a 10 year warranty? If it is something loose within the Muffler, they should do something to fix it, or replace the muffler. This time around I went with the Banks Monster Exhaust, it's a stainless steel system and carries a lifetime warranty. Is there any way you could get up under the truck and have a buddy rev the engine to the rpm that produces the rallte and see if you can determine if it's coming from the CAT or the Exhaust?
